How to Replace a Sledgehammer Handle (DIY Guide)

In this article, I will teach you how to replace a broken sledgehammer handle with a new wooden one in a few minutes.

While working on a contract, I recently broke the handle of a sledgehammer and needed to replace the broken handle with a new wooden one; I thought some of you would benefit from my process. Wooden handles are the most popular sledgehammer handles. They provide a secure grip, often last longer and are easy to replace. Broken or loose handles can cause the hammer head to slip off and cause injury, so it's best to replace damaged or old ones quickly.

To install a new wooden handle on a sledgehammer:

  • Cut off the broken handle with a hacksaw
  • Drill out the remaining wood handle on the hammer head or strike it with a new handle.
  • Insert the hammer head into the thin end of the new wooden handle.
  • Stick it in the pen
  • Cut off the thin or narrow end of the wooden handle with a hand saw.
  • Install wooden wedge
  • Install a metal wedge

I'll go into more detail below. Let's start.

How to install a new handle on a sledgehammer

The following tools are required to install a new sledgehammer handle:

  • Vices
  • Hand saw
  • propane burner 
  • Hammer
  • cardboard
  • Wood rasp
  • 2-component epoxy resin
  • metal wedge
  • wooden wedge
  • Stone
  • cordless drill
  • Drill

How to remove a damaged handle on a sledgehammer

I recommend wearing safety goggles and gloves. Wood shavings can pierce your eyes or arms.

To do this, follow these steps:

Step 1: Clamp the head of the sledgehammer

Secure the hammer head between the vise jaws. Install the damaged handle up.

Step 2: Saw off the damaged handle

Place the hand saw blade on the bottom of the hammer head. Leave the saw blade on the broken handle. Then carefully cut the handle with a hand saw.

Step 3: Pull out the rest of the handle

Obviously, after cutting the handle, a piece of it will remain on the head of the sledgehammer. There are several methods you can use to remove it. Let's discuss three methods for freeing the hammer head from stuck studs.

Technique 1: Use a new wooden handle

Take a spare pen and place its thin end over the stuck pen. Use a normal hammer to hit the new handle. Apply sufficient force to remove the stuck pin.

Technique 2: Use a drill

Use a drill and drill some holes in the stuck handle inside the hole on the hammer head. Thus, you can push out the cheese-like part of the wooden handle with any object or the wooden handle of a regular hammer.

Technique 3: Heat up the sledgehammer head

Light the sledgehammer head about 350 degrees on the stuck part. It is filled with epoxy. Let the hammer cool to room temperature (25 degrees) and remove the rest of the handle.

You can use other methods to remove the last piece of the broken handle if desired. For example, you can hammer it in with large nails and a wooden sled if you don't have a cordless drill.

Replacement of the damaged part

After successfully removing the damaged handle, you can replace it with a wooden handle.

Let's now install the wooden handle.

Step 1: Insert the new handle into the sledgehammer

Take the replacement handle and insert the thin end into the hole or hole on the hammer head. Use a rasp to further thin the end if it does not fit well into the hole.

Otherwise, don't overdo it (smooth new wood); you will have to get another pen. Shave only a few layers of the wooden handle so that the handle fits snugly into the hole. Then remove the hammer head from the vise.

Step 2: Insert the hammer into the handle

Place the thick or wide end of the pen on the ground. And slide the hammer head over the thin side of the handle. Then click on the hammer head to set it on the wooden handle.

Step 3: Press the head firmly against the wooden handle.

Raise the knot (handle and sledgehammer) to a certain height above the ground. And then hit it on the ground with enough force. Thus, the head will fit tightly into the wooden handle. I recommend tapping the assembly on hard ground.

Step 4: Install the wooden wedge

Wooden wedges are usually equipped with a handle. If not, then you can make it from a stick with a knife. (1)

So, take the wedge, insert it into the slot at the top of the handle and slide it out of the hammer head.

Hit the wedge with a normal hammer to drive it into the handle. Wooden wedges strengthen the wooden handle of the hammer.

Step 5: Cut off the thin end of the handle

Remove the thin end of the wooden handle with a hand saw. To do this effectively, place the handle on a piece of wood and a thin end. (2)

Step 6: Install the Metal Wedge

Metal wedges also come with a handle. To install it, insert it perpendicular to the wooden wedge. Then hit it with a hammer. Drive it into the handle until it is level with the top of the hammer head.
